Formability Analysis of High Strength Steel Laser Welded Blanks

This paper will describe an investigation of the formability of high strength steel (HSS) laser welded blanks (LWBs). Anticipated combinations of thickness and steel grades, including high strength low alloy (HSLA) and dual phase (DP) steels were selected. The blanks were characterized through chemical analysis and mechanical testing, as well as microstructural analysis of the weld. Samples were strained in a limiting dome height tester. Weld line movement, dome height and strain at failure were then measured. Data from these tests resulted in development of forming limit diagrams, and allowed correlation of weld line movement to forming conditions. In part, the results showed that the presence of the weld has a negative influence on formability, and that balancing the load carrying capacity of each side of the blank results in minimum weld line movement in the blanks.

Development of a Rapid Prototyping Controller-based Full-Authority Diesel Engine Controller

A rapid prototyping controller (RPC) based, full-authority, diesel control system is developed, implemented, tested and validated on FTP cycle. As rapid prototyping controller, dSPACE Autobox is coupled with a fast processor based slave for lower level I/O control and a collection of in-house designed interface cards for signal conditioning. The base software set implemented mimics the current production code for a production diesel engine. This is done to facilitate realistic and accurate comparison of production algorithms with new control algorithms to be added on future products. The engine is equipped with all the state-of-the art subsystems found in a modern diesel engine (common rail fuel injection, EGR, Turbocharger etc.).

Combustion Characteristics of a Spray-Guided Direct-Injection Stratified-Charge Engine with a High-Squish Piston

This work describes an experimental investigation on the stratified combustion and engine-out emissions characteristics of a single-cylinder, spark-ignition, direct-injection, spray-guided engine employing an outward-opening injector, an optimized high-squish, bowled piston, and a variable swirl valve control. Experiments were performed using two different outward-opening injectors with 80° and 90° spray angles, each having a variable injector pintle-lift control allowing different rates of injection. The fuel consumption of the engine was found to improve with decreasing air-swirl motion, increasing spark-plug length, increasing spark energy, and decreasing effective rate of injection, but to be relatively insensitive to fuel-rail pressure in the range of 10-20 MPa. At optimal injection and ignition timings, no misfires were observed in 30,000 consecutive cycles.

The Supercharged Northstar DOHC 4.4L V8 Engine for Cadillac

A new high output supercharged Northstar DOHC 4.4L V8 engine has been developed for new “V” series Cadillac performance models. The new engine combines the highest power rating of any production Cadillac engine to date with operating refinement uncommon at this power level. The new engine incorporates a high capacity airflow system including a unique GM Powertrain (GMPT) patented supercharger. The design integrates the intake manifold and supercharger (SC) into a supercharger module (SCM) supplied with throttle body (TB) and intercoolers (IC). The new engine architecture is based on the naturally aspirated (NA) rear wheel drive (RWD) engine released in 2004, but has been specifically designed and upgraded from the NA version for the greater structural and thermal loads that result from supercharging.

Simulation Based Development of Quick Plastic Forming

A computer assisted development technique for Quick Plastic Forming parts [1] is described, based on the simulation program PAM-STAMP [2]. The technique allows thickness changes during forming to be accurately considered in the development process without physical trials. Process pressure cycles, which provide for maximal material formability, can be determined with a single simulation. The paper describes new program features, which reduce modeling effort and increase simulation accuracy. Various validation examples and industrial case studies are also presented, demonstrating current capabilities.

2006 Corvette Z06 Carbon Fiber Fender- Engineering, Design, and Material Selection Considerations

General Motor's Corvette product engineering was given the challenge to find mass reduction opportunities on the painted body panels of the C6 Z06 through the utilization of carbon fiber reinforced composites (CFRC). The successful implementation of a carbon fiber hood on the 2004 C5 Commemorative Edition Z06 Corvette was the springboard for Corvette Team's appetite for a more extensive application of CFRC on the C6 Z06 model. Fenders were identified as the best application for the technology given their location on the front of the vehicle and the amount of mass saved. The C6 Z06 CFRC fenders provide 6kg reduction of vehicle mass as compared to the smaller RRIM fenders used on the Coupe and Convertible models.

Integrating Metal Forming With Other Performance Analyses Using a Mapping Strategy

Sheet metal forming processes change the material properties due to work hardening (or softening) in the thickness direction as well as throughout the entire part. At the same time, uneven thickness distribution, mostly thinning, occurs as the result of forming. This is true for all commonly used sheet metal forming processes including stamping (deep drawing), tube hydroforming, sheet hydroforming and super plastic forming. The effects from forming can sometimes strongly influence the structural performance. Though the CAE analysts have been trying to consider forming effect in their models for performance simulations, there was no easy way to do it consistently and reliably. Some analysts have been trying to modify the initial gage or yield strength to compensate for the property change due to forming. Replace the model with the formed panel is not feasible due to the mesh density difference.

Optimization of the Stratified-Charge Regime of the Reverse-Tumble Wall-Controlled Gasoline Direct-Injection Engine

An optimum combustion chamber was designed for a reverse-tumble wall-controlled gasoline direct-injection engine by systematically optimizing each design element of the combustion system. The optimization was based on fuel-economy, hydrocarbon, combustion-stability and smoke measurements at a 2000 rev/min test-point representation of road-load operating condition. The combustion-chamber design parameters that were optimized in this study included: piston-bowl depth, piston-bowl opening width, piston-bowl-volume ratio, exhaust-side squish height, bowl-lip draft angle, distance between spark-plug electrode and piston-bowl lip, spark-plug-electrode length, and injector spray-cone angle. No attempt was made to optimize the gross engine parameters such as bore and stroke or the intake system, since this study focused on optimizing a reverse-tumble wall-controlled gasoline direct-injection variant of an existing port-fueled injection engine.

Development and Optimization of a Small-Displacement Spark-Ignition Direct-Injection Engine - Stratified Operation

Superior fuel economy was achieved for a small-displacement spark-ignition direct-injection (SIDI) engine by optimizing the stratified combustion operation. The optimization was performed using computational analyses and subsequently testing the most promising configurations experimentally. The fuel economy savings are achieved by the use of a multihole injector with novel spray shape, which allows ultra-lean stratification for a wide range of part-load operating conditions without compromising smoke and hydrocarbon emissions. In this regard, a key challenge for wall-controlled SIDI engines is the minimization of wall wetting to prevent smoke, which may require advanced injection timings, while at the same time minimizing hydrocarbon emissions, which may require retarding injection and thereby preventing over-mixing of the fuel vapor.

Development and Optimization of a Small-Displacement Spark-Ignition Direct-Injection Engine - Full-Load Operation

Full-load operation of a small-displacement spark-ignition direct-injection (SIDI) engine was thoroughly investigated by means of computational analysis and engine measurements. The performance is affected by many different factors, which can be grouped as those pertaining to volumetric efficiency, to mixing and stratification, and to system issues, respectively. Volumetric efficiency is affected by flow losses, tuning and charge cooling. Charge cooling due to spray vaporization is often touted as the most significant benefit of direct-injection on full-load performance. However, if wall wetting occurs, this benefit may be completely negated or even reversed. The fuel-air mixing is strongly affected by the injection timing and characteristics at lower engine speeds, while at higher engine speeds the intake flow dominates the transport of fuel particles and resultant vapor distribution. A higher injector flow rate enhances mixing especially at higher engine speeds.

Intake Manifold Whistle Suppression in a Product Development Environment

An intake manifold produced a distinct whistle noise in a vehicle while driving through high torque conditions. The diagnostic tests in a steady air flow test bench helped reveal that the whistle was occurring due to the shear layer instabilities in the air flow over the sump cavity in the intake manifold which acts as an Helmoltz-like resonator. Joint time-frequency domain signal analysis was applied to detect the peak whistle. A sharp radius and a ramp at the upstream edge of the sump cavity reduced the peak whistle sound pressure level from 106dB to 85dB in the air flow bench and made the whistle inaudible in the vehicle. Tolerance study was performed on this geometry to allow manufacturing variations. A test method, using rapid prototype parts, has been developed in order to identify whistles early in the design cycle.

An Investigation of Sample Bag Hydrocarbon Emissions and Carbon Dioxide Permeation Properties

The equipment for collecting dilute exhaust samples involves the use of bag materials (i.e., Tedlar®) that emit hydrocarbons that contaminate samples. This study identifies a list of materials and treatments to produce bags that reduce contamination. Based on the average emission rates, baked Tedlar®, Capran® treated with alumina deposition, supercritical CO2 extracted Kynar® and supercritical CO2 extracted Teflon NXT are capable of achieving the target hydrocarbon emission rate of less than 15 ppbC per 30 minutes. CO2 permeation tests were also performed. Tedlar, Capran, Kynar and Teflon NXT showed comparable average permeation rates. Based on the criteria of HC emission performance, changes in measured CO2 concentration, ease of sealing, and ease of surface treatment, none of the four materials could be distinguished from one another.

Inertia Effect in Dynamic Impact Tests

Inertia force during dynamic testing exists in any testing system. A generic system is analyzed using the principle of rigid body dynamics. It is shown that the load recorded by a load cell includes both the load experienced by the test specimen and the inertia force from the mass between the specimen and the load cell, when the load cell is placed on the fixed side of the test specimen. An impact fixture designed for spot weld strength test was then studied as an example. Test data were collected and analyzed to show the effect of inertia on the impact strength of the spot weld.

Free Expansion Bulge Testing of Tubes For Automotive Hydroform Applications

Free expansion of straight tubes is the simplest test to evaluate tube properties for hydroforming applications and to provide basic understanding of the mechanics of tube hydroforming. A circular cylindrical tube is sealed at both ends and fluid, usually water, is pumped into the tube to increase its internal pressure to bulge and burst the tube. Previous numerical simulations of the free expansion tube test were limited to modeling the midsection of the tube under various assumptions of deformation path. The simulation results obtained deviated from the experimental results under all simulation conditions considered. A new model is developed in this paper in which the whole tube is simulated instead of considering only its mid-section. Judged by the pressure-expansion relations, the model accurately predicted free expansion hydroforming tests results.

Development of the SAE Biaxial Wheel Test Load File

Recently published SAE Recommended Practice J2562 - SAE Biaxial Wheel Test standardized the terminology, equipment, and test procedure for the biaxial wheel test. This test was originally presented by Fraunhofer Institut Betriebsfestigkeit - LBF (Fraunhofer Institute for Structural Durability) in SAE paper 830135 “Automotive Wheels, Method and Procedure for Optimal Design and Testing”. The first release of SAE J2562 included a generic, scalable load file applicable to wheels designed for five to eight passenger vehicles with capacity to carry a proportional amount of luggage or ballast. Future releases of SAE J2562 would include two additional load files; one applicable to light trucks that have substantial cargo capacity and one for sports cars typically limited to two passengers and marginal luggage. This report details the process used to develop the SAE Biaxial Wheel Test Load File for passenger vehicles.

e-Thermal: A Vehicle-Level HVAC/PTC Simulation Tool

This paper describes a vehicle-level simulation model for climate control and powertrain cooling developed and currently utilized at GM. The tool was developed in response to GM's need to speed vehicle development for HVAC and powertrain cooling to meet world-class program execution timing (18 to 24 month vehicle development cycles). At the same time the simulation tool had to complement GM's strategy to move additional engineering responsibility to its HVAC suppliers. This simulation tool called “e-Thermal” was quickly developed and currently is in widespread (global) use across GM. This paper describes GM's objectives and requirements for developing e-Thermal. The structure of the tool and the capabilities of the simulation tool modules (refrigeration, front end airflow, passenger compartment, engine, transmission, Interior air handling …) is introduced. Model data requirements and GM's strategy for acquiring component data are also described.

Vibration Modeling and Correlation of Driveline Boom for TFWD/AWD Crossover Vehicles

Reducing the high cost of hardware testing with analytical methods has been highly accelerated in the automotive industry. This paper discusses an analytical model to simulate the driveline boom test for the transverse engine with all wheel drive configuration on a front-wheel drive base (TFWD/AWD). Driveline boom caused by engine firing frequency that excites the bending mode of the propeller shaft becomes a noise and vibration issue for the design of TFWD/AWD driveline. The major source of vibrations and noise under the investigation in this paper is the dominant 3rd order engine torque pulse disturbance that excites the bending of the propeller shaft, the bending of the powertrain and possible the bending of the rear halfshaft. All other excitation sources in this powertrain for a 60° V6 engine with a pushrod type valvetrain are assessed and NVH issues are also considered in this transient dynamic model.

Brake squeal has been a persistent quality issue for automobile OEMs and brake system suppliers. The ability to model and measure brake squeal dynamics is of utmost importance in brake squeal reduction efforts. However, due to the complex nature of brake squeal and the wide frequency range in which it occurs, it is difficult to accurately correlate and update analytical models to experimental results. This paper introduces a systematic and rigorous correlation and updating process that yields FE models, which can accurately reproduce high-frequency brake squeal dynamics.

Accuracy of Total Hydrocarbon Analyzer Measurements Measurements in the SULEV Region

The super-ultra-low-emission-vehicle (SULEV) non-methane organic gas (NMOG) hydrocarbon exhaust standard as legislated by the state of California LEV II regulations is 10 milligrams per mile. This requires that the associative instrumentation must be capable of accurately and precisely determining total hydrocarbons (THC) concentrations on the order of 10 parts per billion-carbon (ppbC) for vehicle tests run under optimum conditions on a bag mini-diluter (BMD) test site. The flame ionization detector (FID) is the standard instrument used in the measurement of THC. Currently, there are many instrument manufacturers that produce these types of analyzers. This paper studies the limit of detection and accuracy capabilities of one of these instruments, the Beckman 400A FID. In addition, the paper shows evidence that supports that this “state of technology” as described by this instrument, is sufficient to meet the demands of the today's most stringent, vehicle emission standards.
